Aerospace & Defense Aluminum Extrusions

The aerospace and defense industry holds aircraft aluminum extrusions to standards that few manufacturers can meet. Structural profiles used in aircraft and missile systems must maintain dimensional accuracy across high-stress load cycles, extreme temperatures, and pressurization demands. PSI Industries, Inc. is an AS9100D and ISO 9001:2015-certified, vertically integrated aluminum extruder and fabricator serving defense prime contractors and Tier 1 aerospace suppliers from its Texas facility. Learn more about our aerospace aluminum extrusions, high-strength alloy capabilities, quality documentation, and single-source production process.

Engineering for Flight-Critical Performance

Aerospace structures demand tolerances that commercial-grade manufacturing cannot meet. Aircraft aluminum extrusions used in fuselage frames, wing spars, and bulkheads carry both static and dynamic loads across extreme temperature gradients and pressurization cycles. Missile guidance housings and airframe longerons require tight dimensional repeatability across production runs. Variation in a flight-critical part is not a quality escape; it is a mission risk.

We extrude complex profiles with wall thicknesses and cross-sectional geometries that directly match structural engineering drawings. Our custom aluminum extrusion presses, including 525-ton and 1,000-ton units, handle narrow-tolerance hollow sections and solid T-bar, I-beam, and custom hat-channel profiles used across fixed-wing aircraft, rotorcraft, and unmanned aerial systems.

Profiles we produce for aerospace and defense platforms include:

  • Fuselage skin stiffeners and frame sections
  • Wing spar caps and chord members
  • Missile body and fin attachment extrusions
  • Ramp, door, and hatch frame profiles
  • Structural channels for avionics and electronics bays

High-Strength 6061 Aluminum Alloy

Alloy selection, temper condition, and extrusion geometry interact to determine fatigue life, stress-corrosion resistance, and machinability. We specialize in processing 6061 aluminum to meet demanding military and defense specifications.

6061 Aluminum (T6 and T6511 Tempers): Widely recognized for its exceptional versatility, 6061 aluminum offers high structural strength, excellent corrosion resistance, and superior joinability. It provides optimal performance for structural airframe components, avionics enclosures, and internal support systems that require reliable structural integrity paired with lightweight efficiency. The T6 and T6511 tempers deliver maximum yield strength and mechanical performance.

6061 is highly extrudable into complex cross-sections, whether closed hollow, semi-hollow, or multi-void profiles. The alloy feeds directly into our CNC machining and finishing parameters, which process engineers set before the first part hits the floor.

MIL-SPEC Compliance and Quality Management

Defense procurement puts documentation on equal footing with dimensional accuracy. PSI Industries holds both ISO 9001:2015 and AS9100D certification, the premier quality standard for aviation, space, and defense manufacturing. See full details on our quality page.

For military-grade aluminum programs, we maintain heat and lot traceability on incoming material, dimensional inspection at each process stage, and documented process controls for anodize chemistry, CNC feeds, and press parameters. FAI packages, chemical and mechanical certifications, and certificate-of-conformance documentation ship with every defense order. We are also ITAR registered for controlled defense articles and technical data.

Our in-house anodizing lines support MIL-A-8625 Type II and Type III hard-coat specifications, the finishes most called out on aerospace aluminum extrusions exposed to wear, abrasion, or corrosive environments.

Vertical Integration for Defense Supply Chains

Defense prime contractors manage supplier risk by reducing the number of vendors. Routing aerospace aluminum extrusions through one vendor, CNC machining through a second, and finishing through a third creates three points of schedule risk and three quality handoffs. We eliminate that structure.

PSI Industries operates as a single-source partner for military-grade aluminum components from extrusion through finished, inspection-ready delivery. Our in-house sequence covers:

  • Extrusion. Custom profile dies and multiple press tonnages, backed by full aluminum fabrication services.
  • CNC machining. 3-, 4-, and 5-axis machining centers with robotic work cell integration for close-tolerance features and drilled hole patterns.
  • Finishing. In-house Type II and Type III anodize lines and powder coating, with off-site plating coordination available.
  • Inspection and documentation. Dimensional reporting, material certs, and conformance packages at shipment.

Work With PSI Industries on Your Aerospace or Defense Program

PSI Industries has been producing precision aluminum extrusions and fabricated components from its Texas facility since 1987. Our engineering team works directly with procurement and quality personnel during the quoting and qualification process, reviewing drawings, recommending alloy and temper selections, and confirming dimensional tolerances before production begins.

We support both prototype and production-volume requirements, with low tooling costs and the ability to scale output without adding vendors to your supply chain. Every order ships with full material certifications, dimensional reports, and conformance documentation, as the package defense and aerospace programs require at receiving inspection.

If your team is qualifying a supplier for an aircraft aluminum extrusion program or consolidating a defense supply chain, contact us or request a quote.
